3D - Structures: Lighter and Safer Automotive 3D - Structures at low Investments through the Development of the Innovative Double Sheets Hydroforming Technology

The EU-Project 3D-tructures has the objective to overcome the present limits of the double sheet hydroforming process for complex and large parts of the body frame, in order to reduce the parts weight as well as the investment costs. The main activity carried out at LFT is the basic experimental and simulative research on ring-shaped structures, such as door cut-outs. For this purpose two hydroforming tools with a ring shaped geometry were developed, with the capability of independently varying the force on the inner and outer blank holder. Previous investigations on this kind of part geometry have shown how the critical areas are localised in the inner region. For this reason the forming behaviour of the inner flange was analytical described. This model gives information about the blank design, which can be useful also in case of complex parts. The optimisation of the blank results then from an iterative FE analysis and a comparison with experimental results.
