Simulation assisted optimisation of Process Design and Sensor Application for complex Manufacturing Processes

Short product development times together with low costs require an efficient process design with an optimized utilization of the specific process properties. In this project a simulation supported system is developed, which determines the process parameters for the hydroforming of sheet metal pairs. The system is based on a finite element simulation of the process. A closed loop control interrupts the simulation after every calculated increment and analyzes the actual process state, considering the process history. This analysis is based on process knowledge formalized with fuzzy-logic methods. Then, if necessary, the process parameters for the resumption of the process simulation are adapted. The storage of the intermediate states in a process tree also permits the resumption of the simulation with adapted process parameters at a former process state. Finally, correlations between measurable process parameters and the calculated process parameters together with the stored intermediate states enable the definition of a sensor system to control the determined process sequence
