Fundamentals of Material Processing for Light Weight Composits in Large Surface Workpieces

Within the scope of the sub-project B2 of the Sonderforschungbereich 396 a process sequence is being developed for fabrication of tailored blanks of the innovative light weight construction material Aluminum Foam Sandwich AFS. Before the process steps forming and foaming of the tailored blanks can be investigated, the welding process needed further development in order to obtain sound, sustainable joints. Fusion welding technologies were only of limited sucess due to the occurrence of strongly pronounced hydrogen porosity. In contrast to this, friction stir welding prevents any porosity by joining the material in the solid phase. Hereby high quality joints can be obtained with excellent forming behaviour. By the use of adequate tool designs is becomes possible to maintain the laminar material structure, which is prerequisite for a successful foaming of the AFS tailored blanks. The focus of the investigations lies on the optimization of the joining process for the succeeding process steps. Therefore not only forming behaviour, but also high temperature capability of the weld seam has to be considered.
